What is the acceptable limit for undercut. Is there any ? Also the undercut is a repair or a defect that can be accepted.

Different codes have different acceptance criterias.

Undercutting acceptance is clearly identified in AWS D1.1. I do not have a code copy infront of me but from memory I believe it is 1/16" in the direction of stress and .10" cutting across the direction of stress. The limits are lower on thinner steels but 1/16" covers 3/8" or so and up. I have not worked to AWS codes in a long time but I know undercut is listed in there.

AWS D.1. Table 6
For statically loaded nontubular structures, for material less than 1 in., undercut shall not exceed 1/32 in., except that a maximum 1/16 in. is permitted for an accumulated length of 2 in. in any 12 in.. For material equal to or greater than I in. thick, undercut shall not exceed 1/16 in. for any length of weld.

For cyclically loaded nontubular connections and tubular connections (all loads), undercut is not acceptable.
